Quick Qustion Bo...How do you get the valve out and reinstall plug?..Or did you just leave the valve in place...Also what is the thread size and where did you get this valve set up?..thanks
I think ifI used a squeeze bulb with a flex tube,I can get down inside and suck the bottom out of most ofwhat didn't drain.

The drain plugis a 1/2 NPT pipe plug.. standard harware variety. I went to a plumbing store to get the slimmest ball valve I could find, a standard one would be too big to screw in. It would hit a rib on the casting. I got a 1/2 npt to 1/2 inch copper fitting and soldered them together.

The job was fairly trouble free and quite satisfying to do. But the whole thing about lifetime fill just makes me angry.
My car has lots of km on it 180 000km. As far as I know the transfer case oil has never been changed. There are absolutely no signs of a leak under my car. Every part of the drivetrain is dry as a bone. I certainly did not expect to find what I did inside. When I drained the oil only a half cup of dark thick oil came out.. hardly the 550 ml that are supposed to be there. I cant imagine where the oil went, maybe just kinda evaporated from the heat of the exhaust next to it.
either way, the service was LONG overdue and I refilled and flushed the case with a gear oil and engine flush mixture twice and then a third time with oil only. so in total I drained it 4 times to get it clean inside.. The final fill was with redline 75W140
I dont know how on earth they can say never change the oil.
on top of it all .. the driveline is SOOOOOO Much quiter now that there is oil in the trasnfer case.
I still dont know where all my original oil went, so I have been peeking under the car every day. So far it is still dry as a bone. I have driven about 100km, highway and country roads.
I was quite careful on my final refill. I added about 575ml. The refill sepcification is 550ml, but I wanted to install the original magnetic plug. I had to unscrew the valve I put in and quickly plug it with a finger, and then quickly put the original plug.
It was kind of funny because I knew I would spill some, and I did not want to get a change of clothes all oily... so I stipped down and got under the car shirtless for the plug swap. I figure I lost about 25ml so the level should be good.
Hopefully the Redline oil is as good as it is supposed to be.

Meh, this is an FAQ towards the forum.
I mean an FAQ towards maintenance issues like this. I saw you marked it as an FAQ, so I assumed that's what we call it around here. My question is more geared towards how-to's.
This is a great example of a how-to for the transfer case, I'm sure earlier someone may have done an oil change, etc etc...

I gotta give you credit Bo...[sm=hail.gif]
I had the car up on jack stands and all ready to go with a 1/2" fitting , tubing, funneland some Royal Purple gear lube...Went to open the drain plug and noticed with the shortest 3/8" stubby and ratchet I still didn't have enough room to get the wrench in..I suppose I could with a universal...Then I examined it all with the fitting incase I did get the plug out, on how I would be able to get the fitting and tubing in and out, without losing half of the lube before I could get the plug back in once I had it filled..NO WAY MAN!..either I have too big of fingers or you have small fingers and tools..But I abandoned the idea and hope I never have probelms with it..

There is always a way. Average person couldn't imagine some of the things we go thru to get a job done quicker.
You could always take the x-fer box out to flush it if you really wanted to. [:'(]

Yeah, I give you guys credit too...I wish I had a lift...That would be too cool in the garage...[8D]
Oh well, I'm gonna wait for a warmer day and tackel it again..I cut the fitting down shorterand I think I can make it work..Just have to be prepared tofor a bath in oiland then over fill to compensate for the spillage like Bo mentioned..
BTW, I'm not gonna flush it, just suck out of the bottom what I can, then refill.
