The metal frame is so thin on the XJ saloons, it rips the entire checkarm through the door.

I'll have another look over the weekend and probably end up removing the door card to see what's going on in there. I found these 2 photos of the stay, which will hopefully help me get to the root of the problem.

Sorry to hear the problem wasn't easily solved. I was confident from my own experience, it was a matter of tightening the two nuts on the check arm (in your pictures). Removing the door panel and looking inside will provide a better opportunity of getting to the root of the problem. As mentioned in a previous post in this thread, the check arm has been known to pull from the door. Possibly your check arm was pulling from the door resulting in a smalll tear in the metal with the resulting popping of the metal each time the door was opened.
